01.The Complexity Behind the Product
Variety packs require multiple ingredients to come together in perfect ratios. It indicates the system should: count every flavor SKU very accurately, follow a specific recipe (such as 2 light roasted, 3 Hazelnut, 2 vanilla). Better to have a check weigher with dumping system to make sure a balanced mix while keeping production lines moving.

3.Two Main Solutions: Drop vs Nested
01. Random Drop Packing (refer to EXPAK’s flexible solution)
This system relies on multiple vertically customized elevators for handling different flavors. Each elevator has a precision counting unit, customized conveyor belt controlled by servo drive for Kcups size and vibration system. The capsules are lifted, counted, and stored together in small hoppers. Once the programmed quantity per flavor is ready, cups are dropped into the case.
A vibration system integrated into grounded hopper which stores over 1K capsules to forward cups to conveyor belt, also there is one more vibration system to shake the box as cups fall in to help them settle evenly. Then the case will be to next step weighing station (it is optional unit), where any under or overweight box is automatically rejected to a platform where operator can open the box and redrop cups to elevator.

Highly flexible for any mix of flavors and achieve with touchscreen (create a new recipe or edit). No complicated robotic system is needed like pick and place system, easy to clean and maintain. Integrated check-weigher ensures accuracy before sealing.
Limitations:
Cups fall freely to final boxes not nested perfectly. Not suited for luxury or grid-based pattern packed.
02. Nested or Grid-based Packing
These kinds of system normally use high-speed or delta robots or synchronized arms to place Kcups into a box in a grid-based format which is upside down pattern and placed in multi-layer stacked. Some systems include vision detection system to verify orientation.

Limitations:
High equipment cost and big footprint. Slower than drop-based machine. Requires more programming and more tech and maintenance.
